I researched the same thing and found that anything less than 10,000 watts won't work very well. Also, its a little hard to find any generator less than 10,000 watts that has a 240v receptacle.

You would need a generator that would have at least 11,500 surge watts to operate this welder. You would need a 6-50R receptacle on the generator.

My wife's uncle welds for a living. I asked him to weld a skeg on my boat stern drive which is cast aluminum. He said he had some aluminum sticks he would try because his tig wasn't set up at the moment. Went back together like a charm. Looks factory. So yes, this welder can weld aluminum it just depends on the type I guess.

6 gauge but that depends on cable length from breaker. There are charts on line that give you size wire for amps at certain distances

What cable comming out of the machine top or bottom is the ground?

The shorter cable with the heavy-duty clamp is the work/ground cable. The longer cable with the electrode holder is for your welding rod. You would plug the ground cable into the lower terminal on the front of the welder. Attach the ground clamp to the workpiece or a sturdy metal welding table.
